It's his second tour over there, and i thought it would be pretty cool to send over a bunch of smokes for him and his boys. Anyone have any advice on shipping overseas/apo? Way's to keep things fresh/intact.

I don't know how to ship the package but I'd think putting them in a good box to make sure they don't get damaged is top priority for the outter container. Inside you could put them in a ziplock bag that contains something to keep them humid. Maybe getting one of the AF humidity bags or putting a couple Boveda packs in the bag would work good. Also try to make sure that the sticks won't move around so the wrappers stay intact. Good luck, I'm sure he'll enjoy whatever you send!

Put the cigars in a ziplock baggie with a broveda pack or humitube and get out as much air as you can.
Fold the bag around the cigars and tape down.
Wrap in bubble wrap and put in a box. Make sure the package can't move around much by using either more bubblewrap, foam packing peanuts, newspaper, etc...
Mark the box "Fragile" and ship it off.

So would it be better to just order online and have them send direct?

Typical transit times for packages is about a week (often times less).
I would order from the usual online US sources while deployed and they always arrived reasonably well humidified and with no damage.
The suggestions from medic and The EVP are spot on!

Think I'll send over some CAO America's for him and the guys.

I have sent several cigar care packages to friends in Afghanistan and Iraq. This is what I've done:
1) Buy a large Tupperware-type container.
2) Buy cigars
3) Buy a Boveda humidipak - most cigar stores have them.
4) Put cigars and Humidipak in a ziploc bag.
5) Pack the bag inside the Tupperware container, filling empty space with packing material like foam or rolled up newspaper. (The idea is to prevent the contents from shifting and banging into each other too much.)
6) Send.
It is VITAL that you NOT list the content as cigars or tobacco products on the customs form. Write down something like "aromatherapy supplies" or something else innocuous.
Like I said, I've done this several times and never had a problem.

Scott, why do you feel this is so vital? There is no prohibition against sending tobacco that I know of - not like there is for a Playboy or alcohol. And if they were prohibited, I wouldn't have been able to order them online (the box arrived with it's customs label explicitly stating "cigars").

Perhaps this would apply to CC's only?

Actually, I don't know. The friends I send them to - they were in separate units - both independently advised me to do this because of trouble with customs. I just followed their advice. I might be totally off base on that.

I've been looking to try to verify that they are not prohibited and haven't found anything by the USPS - only "support" sites.
One caution though, I would not send only cigars and claim they are something else on the customs form. I have sent many care packages and may "forget" to list a particular item among the many others, but I think the USPS would be less forgiving of intentional misrepresentation on the customs form.
